A great warehouse racking layout does three things at once: it maximises pallet positions per square metre, it respects the turning geometry of your forklifts, and it lets your team pick, replenish and inspect without fighting the building. Get any one of those wrong and you inherit years of daily friction. This guide walks through the calculations, standards and workflow rules UK warehouse managers use to design a layout that ships product on day one.
1. Start with the building envelope, not the racking
Before you pick a rack type, measure the building. Every layout is bounded by clear internal height (floor to lowest obstruction — sprinkler heads, purlins, service pipes), column grid (typically 6m, 9m or 12m in UK distribution sheds), floor flatness (DM1 or DM2 for VNA), and door positions. Sprinkler clearance to the top pallet is normally 1m under UK BS EN 12845; below that you're into in-rack sprinkler territory, which changes the whole design.
2. Match the racking type to the SKU profile
Layout follows storage strategy. Choose the racking type before drawing anything.
- Adjustable Pallet Racking (APR): 100% pallet selectivity, best for mixed-SKU warehouses. Density: baseline (100%).
- Double-Deep APR: ~40% more pallets per m² using a reach truck with a pantograph. Two-pallet-deep FIFO/LIFO.
- Drive-In / Drive-Through: +75–90% density, LIFO or FIFO. Low SKU count, high volume per SKU.
- Push-Back: +60% density, LIFO, no in-rack driving — safer than drive-in, better selectivity.
- Narrow Aisle / VNA: +45% density using articulated or wire-guided trucks. Needs superflat floor.
- Mezzanine over Racking: Doubles or triples floor area without new building shell.
3. Calculate aisle widths for your forklift
Aisle width is the single biggest layout lever. Too narrow and you can't operate; too wide and you're paying rent for air. UK standards:

4. Apply SEMA clearances at bay level
The Storage Equipment Manufacturers' Association (SEMA) sets the UK's design clearances. Every bay must respect:
- 75mm minimum between top of pallet and underside of the beam above.
- 75mm minimum side clearance between the pallet edge and each upright.
- 100mm minimum between back-to-back pallets in a double-run.
- Floor bay pallet can sit directly on the floor or on a base beam — whichever your fire strategy allows.
5. Design the flow before the racks
Draw arrows first, racking second. Goods-in doors, staging, pick faces, packing benches, dispatch lanes and returns should follow a one-way U or L flow so pickers and MHE don't collide. Fast-movers go into golden-zone pick faces (waist to shoulder height, closest to dispatch). Slow-movers go upper levels or the back of the building. This ABC slotting alone typically cuts pick time by 15–25%.

How much clearance do I need between pallets and beams?
