PALLET RACKING REPAIR VS REPLACE — WHICH IS RIGHT FOR YOU?

Pallet racking damage is one of the most common — and most underestimated — risks in any UK warehouse. A single forklift impact can compromise the load-bearing capacity of an entire run of racking, putting stock, staff, and your operating licence at risk. This guide explains how to assess damage, when to repair, when to replace, and what each option costs in 2026.

SEMA Damage Classification — Red, Amber, Green

The Storage Equipment Manufacturers' Association (SEMA) classifies racking damage on a traffic-light system that's now the de facto UK standard. Every UK racking inspection report should reference these categories.

Green — Acceptable

Minor cosmetic damage with no measurable deformation. No action required beyond logging. Most warehouses will have hundreds of green-coded points across an installation — this is normal wear.

Amber — Repair or Replace Within 4 Weeks

Measurable deformation that exceeds SEMA tolerances but does not present an immediate collapse risk. Bays must be rectified within 4 weeks. Continued operation is permitted but documented.

Red — Immediate Offload and Repair/Replace

Severe damage that compromises structural integrity. The bay must be offloaded immediately, isolated with barriers, and rectified before being returned to service. Operating loaded red-coded racking is a clear HSE breach.

When to Repair Pallet Racking

Repair is appropriate when the damage is localised, the upright section above the impact is structurally sound, and the manufacturer profile is known and matchable. The most common repair is a "splice" or "boot" upright repair, where the damaged lower section of an upright (typically the bottom 1m) is cut out and replaced with a new section bolted via a forged splice plate.

Splice repairs are typically £80–£180 per upright fitted, are completed in 30–60 minutes per leg, and restore 100% of the original SEMA-rated load capacity when fitted correctly. They are dramatically cheaper and faster than a full bay rebuild.

When to Replace Pallet Racking

Replacement is the right call when damage extends above the lowest beam level, multiple uprights in the same bay are affected, the manufacturer is unknown or obsolete (some 1980s Dexion profiles can no longer be matched), or the racking is over 25 years old and showing systemic fatigue.

A full bay replacement (two new uprights, four beams, fittings) typically costs £180–£420 supplied and fitted in the UK. Larger replacement projects benefit from volume rates.

Preventing Damage in the First Place

• Fit upright protectors to every aisle-facing frame (£18–£35 each)
• Install end-of-aisle barriers on all run-ends (£60–£95 each)
• Train forklift operators on rack awareness annually
• Mark aisle widths and pallet positions clearly on the floor
• Schedule weekly visual inspections by warehouse staff in addition to the annual SEMA inspection
