HOW MUCH PALLET RACKING DO I NEED? — WAREHOUSE SIZING GUIDE

"How much pallet racking do I need?" is the most-asked question in every UK warehouse project. This guide gives you the exact formula, real UK numbers and a worked example so you can size your racking to the nearest bay before you ever pick up the phone.

The Four Numbers That Decide Everything

1. Peak pallet count — your busiest month, not your average.
2. Growth allowance — 15–25% on top of peak.
3. Pallet footprint — UK 1,200 × 1,000 mm or Euro 1,200 × 800 mm.
4. MHE type — counterbalance, reach, or VNA truck.

Get these right and every other number in the project falls out of them.

Step 1 — Count Your Pallet Positions

Log the total pallets in your warehouse on your busiest day. Include buffer stock, returns and quality-hold. Add 15–25% growth allowance. The final number is your design pallet count.

Worked example: 480 peak pallets × 1.20 growth = 576 design pallet positions.

Step 2 — Choose Beam Levels

Beam levels are set by clear height and pallet height. Common UK configurations:

• 6 m clear height → 3 beam levels (ground + 2 loaded above).
• 8 m clear height → 4 beam levels.
• 10 m clear height → 5 beam levels.
• 12 m+ → narrow-aisle or VNA territory, 5–6 levels.

Deduct 200–300 mm above the top pallet for sprinkler clearance and pallet lift.

Step 3 — Do the Bay Maths

Pallets per bay depends on beam length and pallet orientation:

Design pallet count ÷ (pallets per level × beam levels) = bay count.

Worked example: 576 pallets ÷ (2 UK pallets × 4 levels) = 72 bays.

Step 4 — Aisle Widths (Set by Your MHE)

• Counterbalance forklift: 3.5–4.0 m aisles.
• Reach truck: 2.7–3.0 m aisles.
• VNA truck (wire or rail guided): 1.6–1.8 m aisles.

Step 5 — Total Floor Footprint

Bay footprint ≈ 2.8 m wide × 1.1 m deep (double-deep = 2.2 m). Multiply by bay count, add aisle allowance, add 15% for main gangways, pick faces and end guards.

Worked example: 72 bays × 2.8 × 1.1 = 222 m². Plus 3 m aisles × row length × row count and 15% circulation ≈ 620 m² total warehouse footprint for 576 pallet positions.

Step 6 — Budget It

UK 2026 benchmarks including delivery, install and load notices:

• Used pallet racking: £45–£80 per pallet position.
• New pallet racking: £90–£150 per pallet position.
• Add £8–£15 per pallet position for full column protection and end guards.
