Pallet racking does not fail because the steel is wrong. It fails because the aisles were drawn before anyone checked what the forklift could actually do. Your truck fleet dictates aisle width, aisle width dictates pallet positions, and pallet positions dictate whether the warehouse pays for itself. Here's how to match forklifts to racking properly in a UK warehouse.
The One Rule: The Truck Comes First
Racking is cheap to reconfigure. A truck fleet is not. Beam levels can be moved in 50–75 mm increments in an afternoon, and a run can be extended in a day — but replacing four reach trucks with VNA trucks is a six-figure decision with wire-guidance or rail installation attached. So the design sequence is always the same:
- Confirm the trucks you own (or are committed to buying).
- Take each truck's Ast — the manufacturer's right-angle stacking aisle figure for a loaded pallet.
- Add operating clearance (100–200 mm as a minimum for experienced drivers).
- Set the aisle, then set the bay layout around it.

Counterbalance Trucks: Cheap Truck, Expensive Floor
A counterbalance truck turns its whole chassis to face the rack, so it needs the widest aisle of any truck on this list. That aisle is dead floor space — in a 20 m deep block, moving from a 3,800 mm counterbalance aisle to a 2,900 mm reach aisle typically recovers one extra racking run in every four. Counterbalance still wins where you load and unload vehicles with the same truck, where floors are uneven, or where lift heights stay under 6 m. Pair it with standard adjustable pallet racking and generous column protection, because entry uprights take the impacts.
Reach Trucks: The UK Default
Reach trucks are the workhorse of British distribution. The mast reaches forward into the rack instead of the chassis driving into it, cutting aisle widths to roughly 2,700–3,100 mm while lifting to 10 m or more. Two design points catch people out:
- Residual capacity drops with height. A 1,600 kg truck may only handle 1,000 kg at 9 m. If your top beam level carries full-weight pallets, check the load chart before setting beam heights.
- Floor flatness matters. Above roughly 8 m, mast sway on an uneven slab causes mis-picks and rack contact. A superflat or FM2-grade floor survey is worth doing before you install.
VNA: Maximum Density, Minimum Forgiveness
Very narrow aisle turns storage density up hard — 1,600–1,900 mm aisles can lift pallet positions 40–50% against a counterbalance layout in the same building. The trade-offs are real:
- Guidance is mandatory — wire guidance cast into the slab or bolted floor rails.
- Floor tolerance is tight; most VNA suppliers require a defined flatness spec across the full aisle run.
- Racking must be plumbed and shimmed to VNA tolerances, not general-warehouse tolerances.
- An aisle is single-truck. Throughput per aisle is your limit, so check picks-per-hour before assuming density solves everything.

Articulated (Flexi) Trucks: The Middle Path
An articulated truck bends at the mast, so it works a 2,000–2,300 mm aisle without any wire guidance or special floor rails — and it can still go outside to strip a trailer. For a growing UK operation that wants VNA-like density without VNA infrastructure, this is often the highest-return single change. The catch is driver skill and a higher purchase price per truck.
Beyond Aisle Width: Four Dimensions People Forget
- Lift height vs top beam. Maximum fork height must clear the top beam plus pallet height plus ~100 mm.
- Mast lowered height vs door height. A tall triplex mast that cannot pass under a roller shutter is a very expensive discovery.
- Fork spread vs pallet entry. Cross-entry pallets and 1,000 mm-deep loads change the beam-to-beam clearance you need.
- Cross-aisle width. The transfer aisle at each end must accommodate a 90° turn with a load — typically 1.2–1.5x the picking aisle.
Protecting the Racking From the Fleet
Whatever truck you run, the racking will get hit.
